When text drops below a certain point—typically 5mm or less—the physical limitations of the thread and needle become the primary obstacle. If the stitches are too dense, the needle creates a "cookie-cutter" effect, essentially slicing a hole into the fabric.

To prevent this, we employ a sophisticated "center-run" underlay technique. Instead of a standard fill, we place a single, stabilizing line of stitching directly down the center of each character. This provides a scaffold that lifts the top satin stitches, preventing them from sinking into the weave of the fabric. We also meticulously manage "tie-ins" and "tie-offs." In small-scale work, a standard knot can be larger than the letter itself. Our technicians manually program microscopic lock-stitches that secure the thread without creating bulk.

Furthermore, we adjust the "stitch spacing" specifically for the target garment. If you are embroidering on pique polos in the UK or performance fleece in Canada, the fabric's open weave can "swallow" small text. We counteract this by widening the satin columns slightly and increasing the pull compensation. This ensures that a lowercase 'e' or 'a' remains open and readable rather than closing into a solid circle of thread. By manually pathing the sequence so the machine moves in a continuous, logical flow, we reduce the number of trims. Fewer trims mean a cleaner finish on the back of the garment and a significantly lower risk of thread breaks during production.
